I had a similar problem when the halyard was too tight. If the sail is wrinkled when being furled, it can be difficult to unfurl...I had to grab the clew and work it out of the furler by hand.

I had to help a buddy on his Beneteau last year. He had to go up the mast in a bosun chair with a plastic kitchen spatula to poke and prod the wrinkles past the slot while I pulled the outhaul.

1. Add some tension to the outhaul when rolling up the mainsail into the mast
2. Release some tension on the Halyard
3. Check where the mainsail foot is attached to the furler, this can sometimes get stuck if the sail tension is too loose.
4. If in salt water be sure to hose off the roller furley assembley
